# Plant Capacity Uplift

Most capacity studies start with a target. EMtek starts with a different question: How much more can your existing plant deliver? We use actual operating data to identify the real constraint, quantify low and no-capital opportunities, and price each further increase in throughput. Our multidisciplinary team can then deliver the selected improvements through to commissioning and performance verification. Analyse before you spend. Know the price before you commit.

## **A Different Approach to Capacity**

Many plants are limited by instability before they reach their physical capacity. Changes in feed, equipment condition, operating practices and control systems mean original design data may no longer represent the plant.

Designing upgrades around outdated assumptions can result in the wrong constraint being addressed, an oversized scope or additional nameplate capacity that does not translate into sustained production.

EMtek models how your plant performs today. This reveals available capacity first and provides a sound basis for pricing further improvements.

- **Grounded in your plant:** Based on actual operating data, not design curves alone.
- **Priced for your decision:** Each step includes its expected throughput gain, capital cost, outage requirement and confidence range.
- **Delivered with you:** One team from analysis and design through to commissioning and performance verification.

 ### Our Three Phase Approach

Each phase stands alone and ends with a decision gate, allowing you to implement the findings, revise the scope, continue or stop.

**Phase 1 - Find the constraint**

Our engineers use advanced analytics and AI-assisted methods to analyse plant historian data at the highest useful resolution. We trace production losses, assess control loops and interlocks, reconcile mass and water balances, and develop a capability model calibrated against recent plant performance.

**You receive:**

- An evidence-based ranking of constraints
- A calibrated plant capability model
- Costed low and no-capital improvements
- The estimated throughput gain for each improvement

These improvements may include control tuning, logic changes and revised operating limits that can often be implemented quickly without a major shutdown.

**Phase 2 - Price the capacity**

We assess each constrained item to determine how proposed improvements affect throughput and whether the equipment can safely and reliably handle the new duty.

The key deliverable is a **capacity cost curve** showing the expected throughput gain, capital cost and outage duration of each step. An assumptions and risk register supports the assessment.

You choose the target rate. The curve identifies a practical, cost-effective pathway to reach it.

**Phase 3 - Execute and Hold**

EMtek delivers the selected improvements across process, mechanical, structural, civil, electrical, control systems and functional safety.

We help you implement and commission the changes, re-verify safety functions where required and test performance against the agreed capacity target. Updated operating strategies, control philosophies and engagement with site teams help sustain the improvement after handover.

We can also assess downstream impacts to confirm that additional production can be handled across the wider value chain.

 ### **What You Get**

- The real constraint, supported by operating data
- Low and no-capital improvements with estimated throughput gains
- A capacity cost curve showing cost, outage duration and confidence
- Equipment assessed against its proposed operating duty
- A calibrated model of the current plant
- Performance measured against the agreed target at handover

### **Why EMtek**

Brownfield capacity uplift requires more than a process study. It demands an understanding of how equipment, control systems, operating practices and safety functions interact in an existing plant.

EMtek brings these disciplines together in one team. We work from operating evidence, maintain continuity from analysis through delivery, and focus on practical improvements that can be implemented and sustained.

 ### Where to Start

Start with a fixed-price Phase 1 review of one circuit or suspected constraint, completed over a few weeks. Using your existing information, we identify the constraint and recommend costed low- and no-capital improvements.

In most cases, no new instrumentation, scheduled plant trial or shutdown is required. The findings provide a clear basis for deciding whether to proceed to Phase 2.

**What we need:** Representative historian data at the highest available frequency, process flow diagrams, equipment datasheets, control-system information and one day on site with your operations and process teams.
